The problem is that the 3TB drive I put in only registered as 768GB, somewhat short of 3TB.

The controller was an adaptec 2420SA, and after some heavy reading I've discovered that 3TB drives are not supported, and there are no plans to support them. Needless to say I've abandoned this project for now.

from adaptec..

Support for 3TB drives is available on the following controllers:
Series 2 (2405, 2045, 2805): using firmware/BIOS version 5.2.0 Build 17911 (or later)
Series 5 (5405, 5445, 5805, 5085, 51245, 51645, 52445): using firmware/BIOS version 5.2.0 Build 17911 (or later)
Q Series (5805Q, 2405Q): using firmware/BIOS version 5.2.0 Build 17911 (or later)
Series 5Z (5405Z, 5445Z, 5805Z, 5805ZQ): using firmware/BIOS version 5.2.0 Build 17911 (or later)
Series 3 (3405, 3805, 31205, 31605): using firmware/BIOS version 5.2.0 Build 17335 (or later)
SATA II HostRAID 1220SA, 1420SA, 1430SA: using firmware/BIOS version 6.0-0 Build 2507 (or later)

All other RAID controllers cannot use 3TB disk drives.
